OEM Magnet Wire: How to Specify a Custom Enameled Wire Order

Why the Brief Matters More Than the Price

A custom enameled wire order is not a catalogue purchase. The wire will be wound into your product, on your machine, at your tension, and it will be judged by whether the finished coil passes its test. When a custom order goes wrong, the cost is rarely the wire itself — it is the winding time, the scrapped cores and the delayed shipment that follow.

In our experience most of these problems are traceable to a brief that was too thin at the enquiry stage. A supplier who receives a diameter and a temperature will quote a diameter and a temperature, and both parties will be satisfied until the first coils fail. This article sets out the points an OEM magnet wire specification should cover.

1. Conductor Material

Start with the metal, not the wire. Copper gives the highest practical conductivity and the easiest termination. Aluminium is lighter and cheaper per kilogram but needs roughly 1.6 times the cross-section for the same resistance. Copper-clad aluminium sits between the two and behaves differently again at termination.

  • Copper — default choice where efficiency, termination quality or thermal margin matter most.
  • Aluminium — weight-sensitive or cost-sensitive designs, typically larger wound components.
  • Copper-clad aluminium (CCA) — where a copper-like surface finish and lower weight are both required.

If the design is weight-driven, say so in the brief. It changes which conductor the supplier proposes first.

2. Conductor Size and Tolerance

State the nominal conductor diameter and the tolerance you can accept, not just the nearest standard gauge. For fine gauges this matters enormously: on a 0.05 mm conductor, a half-micron of variation is a one per cent change in cross-section, which is a visible change in resistance.

Also state whether the drawing is round or rectangular. Rectangular and flat conductors are specified by thickness and width rather than a single diameter, and the corner radius becomes a real parameter for tight windings.

3. Insulation System and Thermal Class

The insulation system — not the conductor — is usually what limits the design. Specify the thermal class you need and the environment it will see.

Enamel typeTypical classCommon use
Polyurethane (UEW)130 / 155 / 180Solderable windings, small coils, sensors
Polyester (PEW)130 / 155General-purpose motors and transformers
Polyester-imide (EIW)180Motors, ballasts, appliance windings
Polyamide-imide (AIW)200 / 220High-temperature and heavy-duty motors
Composite EI/AIW180 / 200 / 220Where mechanical and thermal demands combine

Two additions are worth flagging in the brief rather than discovering later. If the winding will be inverter-driven, ask about corona resistance, because fast switching edges stress the insulation in a way a 50 Hz supply never does. If the component will be impregnated or potted, say so, and ask whether a self-bonding or nylon overcoat would remove a process step.

4. Build, Colour and Identification

Build grade (grade 1, grade 2, or a custom build) sets the overall diameter, which in turn sets how much copper fits in your slot. Buyers often fix the conductor diameter and then discover the overall diameter will not fit. Specify the overall diameter as a controlled dimension.

Colour is not cosmetic in a custom order. Colour-coded enamel is used to identify phases, polarity or wire type on the line, and it is one of the easiest customisations a manufacturer can accommodate. If you need a specific colour for traceability, put it in the brief.

5. Packaging and Spool Format

Packaging is where custom orders most often diverge from expectation. Your winding machine dictates the spool type, the spool weight, the bore diameter and the direction the wire is wound off. A technically perfect wire on an incompatible spool causes more line downtime than a small tolerance difference.

  • Spool type, material and dimensions (including bore and traverse length)
  • Net weight per spool and number of spools per carton or pallet
  • Winding direction and whether the spool must be taper-wound
  • Spool labelling: part number, gauge, class, batch and date
  • Protective wrapping, moisture barrier and pallet configuration for export

6. Documentation and Compliance

For an OEM programme, the paperwork is part of the product. Confirm at enquiry stage what you will need with each shipment:

  • Certificate of analysis with measured conductor diameter and overall diameter
  • Insulation continuity / pinhole test result
  • Elongation and flexibility result
  • Thermal class statement against the applicable standard
  • RoHS and REACH declarations
  • ISO 9001 / ISO 14001 certificates if your own quality system requires them
  • Approved sample retained against the production batch

A Brief That Gets a Useful Answer

A specification that produces a usable quotation covers conductor material and form, conductor size with tolerance, insulation type and thermal class, build grade and overall diameter, colour if required, spool format and net weight, expected annual volume, and the documentation set you need. Add one sentence on the application and one on the operating environment.

That is enough for a supplier to propose a specific construction rather than a range, and it is the difference between a quotation you can approve and a conversation that restarts three months later.

Next Steps

Huaya Fa manufactures enameled copper, aluminium and copper-clad aluminium wire from 0.03 mm to 2.5 mm across UEW, PEW, EIW, AIW and composite systems, with self-bonding and nylon-overcoated variants. Two integrated production hubs and a monthly capacity of over 3,000 tons support OEM programmes that need both custom construction and repeatable supply.

Send us your specification — or the drawing and the application — and we will confirm the construction, the documentation set and a representative sample before you commit to volume. You can also review the standard range in enameled copper wire and enameled aluminium wire as a starting point for the custom build.
